What to establish before troubleshooting
A saved ladder file is not a complete replacement plan unless the processor identity, firmware, channel settings, data-table values, expansion I/O, memory module, and external dependencies are also known.
Build a restoration package before failure, then commission the replacement in layers: hardware and power, project and data, communications, local I/O, external messaging, and controlled machine function.
Abbreviated worked example
Example: replacement controller runs but HMI values are wrong
A spare MicroLogix 1400 accepts the saved project and enters Run, but recipes and several HMI values differ from the failed unit.
- 1Compare retained data tables, channel configuration, and the timestamp of the last verified upload.
- 2Restore only validated operating data, then prove each external data owner before production.
Result: The project file and operating data are treated as separate recovery artifacts rather than assuming a download restored both.
Caution: A download can change outputs, communications, and retained values; perform it only under the approved safe-state and rollback plan.
