What to establish before troubleshooting
A Modbus timeout can originate at the physical layer, serial framing, unit address, request timing, function code, register range, or application data contract; changing all settings at once destroys that boundary evidence.
Prove one client and one server first, capture request and response counters or frames, then add nodes while preserving polarity, reference, bias, termination, topology, and timing.
Abbreviated worked example
Example: one new slave makes the whole trunk intermittent
An EIA-485 Modbus RTU segment works until a replacement device is connected, after which several existing devices time out.
- 1Disconnect only the new spur under the approved process state and compare error counters.
- 2Verify its unit ID, polarity, reference, termination, baud, parity, stop bits, and stub length before reconnecting.
Result: The investigation separates a segment-level electrical disturbance from a bad register request.
Caution: Serial reference conductors and shields are not interchangeable with protective earth; follow device and site wiring instructions.
